Warehouse Planning: Pallet Rack Layout and Forklift Fit

A pallet rack layout works when the forklift can turn, pallets have clearance, sprinkler flue space is preserved, staging is not stolen, and review triggers are visible before the quote.

In this guide

Why does forklift class come before rack layout?

The forklift determines aisle width, turn path, lift height, rack depth, and how much usable floor remains after the rack is placed.

A sit-down counterbalance truck often wants a 12 to 14 foot aisle. A reach truck may work closer to 8.5 to 10 feet. Turret and VNA equipment can go narrower, but the floor, guidance, operators, and load profile must support that choice.

Do not draw rows first and hope the truck fits. Start with the truck, pallet size, load weight, top beam height, dock approach, and whether the same aisle also carries pedestrians or staging.

What clearance checks should be visible?

Check pallet overhang, row spacing, sprinkler flue space, building columns, dock buffers, slab edges, and impact protection.

Check Why it matters
Aisle width Truck turning and operator error margin
Transverse flue Sprinkler water path between pallets
Longitudinal flue Back-to-back row spacing
Dock and staging Prevents blocked receiving and shipping flow
Column protection Forklift impact happens at aisle faces
Slab edge and joints Anchors need sound concrete and edge distance

The warehouse planner should make these constraints readable, not hidden in a final drawing note. A layout that barely fits on paper usually fails under shift pressure.

When does pallet rack need engineered review?

Engineered review is needed for high loads, tall racks, seismic conditions, unusual slabs, wall ties, repairs, mixed-brand components, and fire or sprinkler constraints.

A public guide can help a buyer collect the right facts. It cannot approve a rack system. Capacity plaques, anchoring, seismic design, damaged rack repair, high-piled storage, and sprinkler interactions belong with qualified rack engineering, installers, fire protection review, and local authority requirements.

GO4FORGE uses the guide to improve intake: pallet count, load weight, pallet dimensions, forklift class, ceiling height, sprinkler type if known, dock locations, obstructions, and photos of the slab and existing rack.

Frequently Asked Questions

Can I use pallet rack without knowing my forklift?

You can start a rough plan, but final layout needs the actual forklift class, turn radius, lift height, and load handling method.

What is flue space?

Flue space is the open gap that lets sprinkler water move through stored pallets and rack rows. It is a layout constraint, not dead space.

Can I mix rack brands?

Do not assume mixed-brand components keep published capacity. Treat mixed rack as a review item.
